Setting up a plant is a daunting task. If there is even the slightest perception of an “open checkbook,” “expert” suppliers will come crawling out of the woodwork to “help” with the design and decisions. Many times, in-house engineers are put in charge of working with these “expert” suppliers, but the engineers are not always experienced in the nuances and needs of a successful extrusion process.
The “open checkbook” may be driving the suppliers’ decision-making, instead of a comprehensive and detailed look at the process. Not long ago, I was called into a startup plant having quality returns. What I discovered was the water calibrators couldn’t handle the water BTU exchange required for the process and the profiles were being packaged before achieving the material HDT temperature, leading to distortion when packaged. Every pump on every line had to be updated to larger pumps. I was able to determine this by taking the time to review the details and by taking a realistic approach to the problem.
Moving a plant in some cases can be more difficult than a plant start up. No matter how much time is allotted for the move, if the extruders are producing product, the time frame to move them is short. Potential risks with moving the extruders will need to be considered and analyzed. For example, when will the extruders be moved? Will they be moved all at once, one at a time, or in some other strategic fashion? And do the employees know the plant is moving across the country? When will this be shared with them? In these types of situations, I can assist with putting together a risk analysis, and moving plan. I have experience executing and seeing the plan all the way through – from layout to startup and training.
